I'm currently trying to prepare a millimeter thick film of Silica nanoparticles from a Silica colloid LUDOX suspension (30% wt. in water), and I am wondering if any one has tried to make thick films of Silica nanoparticles before. Films prepared by drop-casting on glass simply buckle as they dry and peel off the glass. If I switch to spin coating, I am able to produce films on the order of 10s to a hundred microns, but this is after many repetitions of spin-coating and drying.

I'm afraid that methods you mentioned are not supposed for such thick layers. Maybe you may try centrifugation at high speed. That's just an assumption.
This is simply impossible: the film will always crack upon drying.

It is possible if you overcome two issues:
1- Obtaining a dried crack-free thick silica film from silica nanoparticles. The binders, the pH of the colloidal, and the drying methods are the key factors to solve this issue. Many published work are there regarding this issue.
2- obtaining a sintered crack-free thick film. The bonding and the mismatch of CTE are important in this issue.
