i need to do a research of friction stir welding of dissimilar 6061 and 7075 metals with a thickness of 2mm. the thing is, i'm confused what dimension should i used for my tool pin. from what i observe from previous researchers, the compatible shoulder diameter should be 3.5times the thickness, so, my pin shoulder diameter should be around 7mm. and the best D/d ratio must be in ratio of 3. so, if my shoulder diameter is 7. so, the pin diameter should be around 2.3mm. but if i want to design a taper tool pin, what should the dimension be?

if you want to produce a taper pin, it should be noted that the root of your pin must be around 2.3 mm and the diameter of the tip of the pin reduce with the angle that you have been predicted. the height of pin must be between 1.7 ~ 1.8 mm. you can made this pin with ECM.

I think shoulder diameter could be 10 mm, and pin diameter could be 2 - 4 mm.
is it possible if i used 7mm shoulder diameter? are there any defects if i used 7mm? because i thought the ratio of shoulder diameter to thickness plate should be 3.5.
I agree with seyed, there is a standard proportion you are following for D/d and for materials also, so go through that and try to make threads on 2.3mm diameter
