Most often, the so-called grain size when determined with e.g. the Scherrer method are different of the microscopy observations. The reason is that those methods determine the size of the coherent diffracting domains (CDD), which are monocrystalline regions in the grains bounded by planar defects, what they can be, e.g. twins boundaries, dislocations walls, aso. Moreover, the X-ray method cannot accurately give a grain size distribution, rather the size of the larger CDD since the contribution of the smallest ones is hidden in the foot of the lines. As a result, the XRD grain size is generally smaller than the microscopy one.

Most of the time people comparing crystallite size obtained by XRD pattern. When compared two of my own data of same materials prepared by same synthesizing route under same environment condition i am getting same pattern. Both exhibiting the expected phase. But my question when i calculate crystallite size from the obtained data. The deflection was huge. Regarding this i gone through many literature survey i am getting different suggestions towards this issue like" some people suggesting heating rate affect and some people suggesting cooling rate will affect the size. So i am confused regarding this issue which one i will pick. I just want to know what will be the factors affecting crystallite size of a materials. I hope you understand my problem clearly.

Only for atom-by-atom step synthesis you'll observed equal size. 

For all other synthesis procedure, you'll observed average crystallite size. 

All factors present in a first answer.I can add the next factors: defects of structure and the main plane of grown.

Are u use Scherrer Formula (single peak), WH-Plot, WA-Method or WPPM? Did u subtract the instrument contribution? etc.For shortcut, post ur data together with the complete information of the optics configuration.

There are n number of parameters on which the crystallography of materials depends due to which you are observing the variation in crystallite size. In the very first answer, these are the obvious reasons due to which it happens.

I think pre-synthesis treatments also affect the formation of crystals. Like, If you are grinding the mixture of reactants before solid state heat treatment then the quality of grinding will affect the final micro-structure. There might be some reasons except this, you can think in this way also.

Sometimes, the position of your sample in furnace chamber might be different which may affect the structural properties. The different heating and cooling rates might be the reason of your problem.

I followed two route for calculation first one is Scherrer relation and second one with caglioti relation. I am getting the result properly but i cant understand the physics behind the result of my calculated crystallite size. In one set of synthesizing work i got says 44 via Scherrer and 48 nm via caglioti which was decently agreeable. I prepared same sample with same condition in same environment for second time  i am getting 85 nm in Scherrer and 94 nm in caglioti this is what i was confused.  Hope you might of understand my issue.
