Experimental techniques for residual stresses are expensive, not so accurate. so how to calculate residual stresses during roll forming process without using experimental techniques? is there any analytical model for this?

I don't know any analytical technique to calculate residual stress in roll forming or rolling processes, but you can use finite elements simulations and obtain satisfatory answers.
