The KOH-impregnated biomasses were dried completely prior to pyrolysis (N2 environment).
I noticed that higher concentrations of KOH resulted in a complete overflow, and then I lost my material because of that.
It had a foaming-like characteristic.
Any idea how to avoid that and still use higher mass ratios (example 4:1 KOH:biomass)?

Most likely You are producing a fluffy carbon with increasing volume. As suggested above, reduce mass or a larger vessel.

Try to pick up variations, factors for obtaining porous materials:
- the ratio of alkali and oxides, acids;
- the nature of these materials;
- environment, presence of inert gases, vapors;
- pressure or vacuum;
- limiting process temperatures and process time;
- heating rate, degree / minute.
