I have used 8 LFP cells as two modules (4 each) and cycled it. But one of the cells in each module failed although I used a balancing circuit. When I dismantled the modules, I found that the failed cells were bulged in the middle within few cycles at room temperature. The cells were also cycled within its operating potential window. BMS history shows no sign of overcharge/deep discharge.

When I measured voltage, and internal resistance of both cells.

Cell: 1 The internal resistance in one cell was 0.3mOhm which is close to the average fresh cell's internal resistance.

Cell: 2. Other cell had 0V (infinite internal resistance).

But both cells had 0 Volts and bulged with 12% increase in the thickness(only at the centre). There was no increase in thickness at the end as they were tightly clamped on its ends.

What could be the reason for failure?

Is it some sort of mechanical failure related to stress? There was no sign of Short Circuit in any form. Any further information in this regard will be very helpful to understand the problem.
