I'm looking for a simple idea that can detect holes in a line of printed aluminum foils. I attempted to put an LED light in the back of the foil so that if a hole is detected, the light can be seen with human eyes. But what basic electrical sensor can detect this light and alert me?
If you can see it with your eyes then your should be able to use a standard camera. You would likely need to look for a specific pixel intensity in the channel that is close to the the same wavelength as the LED. If using a red LED, look at the red channel in the image. If there is any pixel above your background threshold, then you assume that this is a result of a hole in the foil. If the foil is in motion, e.g. in a roll-to-roll process, you could also look for the motion of the pixels to verify that it is in the foil and not from some other stationary light source. Also, reflections are not likely to be at the same speed and direction as the foil motion. There are many image processing games that you could play to adjust the performance of the system.
There are other devices, like photodiodes, that you could use to detect the light but you will need to have a large field of view which will mean a large background signal. It may be difficult to get a good signal to noise ratio when using single element devices.

The most simple detector is a Light Depended Resistor (LDR) But I doubt if this would be the best solution in your case.

This will help you to 'document' the position of the holes...
Making use of some kind of 'black box' set up*), you will be able to record the holes even in the case of low light signals.
As light source I would recommend to use no point source, but an extended source, such as a white paper, which is exposed to light.
You should discuss such a set up with your student colleagues...
*) to reduce the background light; a shoebox or something like that will help...

In one side of the foil you should keep light source , in the other side , you must keep array of sensors to detect like passing through the holes .
In the detected signal there will be large variation once holes are detected compared to good foil without any hole .
What size are the holes?
I recommend microscope camera and software with automatic cell counting.
Define parameters so that instead of cells, holes are detected.
It should be fairly easy if you use for example green LED light: Define the green color channel for class counting and the computer programm can count green holes instead of green-colored fluorescent cell structures.
This is of course a bad way to do it, but it is a foundation. Instead program your own software that is optimized for exactly this purpose.
