Abstract:

The use of cutting tools in micro milling operations have some limitations and may cause problems such as tool deflection which is the main source of geometrical and dimensional errors. In the present paper, a novel approach is proposed to compensate such errors. This approach is applicable in micro milling machine tools that benefit linear motors in their feed drivers. In this approach, a Kalman filter is employed for indirect measurement of static cutting forces from the signals of a two-axis linear motor driven stage. After compensation of estimated cutting forces for uninterested forces such as friction and force ripples, induced errors are estimated from cutting forces by applying a tool deflection model. The estimated errors are used to correct the machining contours by modifying the reference input trajectories of the servo control loop. In the conducted micro milling experiments, this compensation method could compensate tool deflection induced errors up to 80%. In addition to its outstanding ability for the on-line compensation of tool deflection induced errors, there is no need for any extra equipment such as dynamometers, force sensors, and actuators.
