You can buy Al powder directly from the supplier. In ball milling also not possible to convert as powder since Al is ductile material

We are trying to make use of the aluminum bar we have.

By the way, how big the bars are? If they are heavy ingot size bars, Go to an aluminum atomizing facility to help you out to get powder by melting the bars and atomizing. Or you can use spin shaving technique followed by pulverizing. If you do not have problem with the particle shape, you can use ball milling using through hardened stainless steel balls provided your bars are reasonably small in size (5-10mm).

What powder shape is required for your application? If non spherical shape is OK then you can machine the bar to produce Al chips. Then you can mill the chips in a high energy attritor. Be careful with handling fine Al particles. Make sure all safety measures are in place.

Spin shaving is rather a better and safer technic. Never even be tempted to follow the link you sent. By continuous shaving on spin disk is the probably the safer way to harvest aluminum powder. However, surface oxidation could be an issue.

You haven't defined the powder. Anyway, short answer is - yes you can generate flakes during comminution of aluminum bars or billets. However, size of the bars and billets must be smaller than the size of the milling media.

Yes you can.

The biggest disadvantage is the safety if it is done by dry milling. Milling through solvent is safer than dry milling. Lots of safety precautions are required for either of these processes. Secondly, it can only produce lamellar particles instead of granules.

Couple of route can be followed for aluminum powder manufacturing.

Powder metallurgy

Powder metallurgy route is good to practice for aluminum manufacturing. Air atomization or commercial inert gas atomization or molten metal atomization could be done.

Simple route-ball milling proces

Convert aluminum bar in small pieces machine chips through simple machining process and chips can be further converted to powder using ball milling process.

Mechanical processing

Collect aluminum bar to grind and cut the aluminum into small pieces around an inch in size or try to obtain aluminum foil or even can which may grind more easily and provide a smaller grain size. Grind the turn in a mechanical grinder using short bursts is preferred. Place the small pieces as much as you can into the grinder, tight the lid, and grind the aluminum turning. Clean the aluminum. If using aluminum cans, use the sandpaper to remove the paint, and reveal the silvery surface beneath. This will reduce the contaminants in the aluminum powder. Whether you use foil or cans, give them a good scrub under water with a mild detergent. Let them dry fully and make a powder.

(One should check frequently the temperature of the aluminum .In case aluminum may be getting warm, take a break to allow the aluminum to cool and prevent combustion of the powder. Precaution must be taken as Aluminium powder is combustible and classified as being flammable. Mixtures of aluminum powder and air are ignitable over a wide range of concentrations and can cause violent dust explosions).

Solvent process

Electrolytic process could be done a major alternative solution.
