Fundamentally, thermal spray coatings show lower fracture toughness in direction parallel to the coating/substrate interface due to its typical brick wall like microstructure. If somehow porosity is less than 0.5% and the level of primary phase decomposition is less than 6% even in nanostructures, then what can be done to enhance the fracture toughness of coating so that it may reach close to the value of sintered materials. I have managed to achieve a value of 8.5 MPa.√m by parameter optimization.
