I have solution treated some of my samples, made of A356 Al alloy, at wrong solution temperatures (515 C instead of 540 C) for 16 hours and then aged them at 160 C for 10 hours. I wanted to know if I could solution treat them in 540 C again. Does it make a great difference with the samples already treated once?

I believe you can do the treating again but your grains may grow beyond the tolerance and you get the strength somewhat changed.
Only remelting and doing all the production process once again give possibility to reset the microstructure. But if You have made any deformation before the first treatment it is possible that after the second the grain will not grow as much. But if You want to make 540C for 16 hours the grain will grow up.
You can redissolve all your Mg2Si at 540C within 30-45 minutes. The change in the size and aspect ratio distributions of Si eutectic particles is irreversible. If the parts solidified at a high rate, then growth (due to Si diffusing to them) and coarsening will have taken place at 510C that you need to bear in mind. I hope this helps.
